Thanks for the thoughts. I'm going to bring the bike to the house this weekend and take it apart again. I didn't look at the wheel when I took it off, but I think the spacers that were on it were loose, but I thought the bearings were shot.
The only other thing the comes to mind right now is the spacer in the hub, right now it kind of moves around and I think it should be held tight by the bearings.

The bearings should be in far enough for the center spacer to be snug or tight against them. This prevents the bearings from excessive side loading when you tighten the axle nut which would probably eat them up in short order.

Ten plus years ago I remember guys at the Yamaha shop told me KTM stands for

You are correct! Most expensive bike I ever had to keep in repair. Also the best I ever had for tight woods work.

The hub spacer sets the bearing end play when the axle is torqued. If it's loose in there it's the wrong spacer or bearings installed incorrectly. Or both in combination. Either way the bearings will check out in short order.

The circular clip was missing. That makes me think that the bearings were not fully seated.
Ordered a clip, gonna put it in , seat bearings and give it a whirl.

Got me scratching. I put wheel on with spacers that it came with and it fuken wobbles and wiggles a little- like the bearings are bad. And you have to crank the axle bolt to get the wheel tight- that ain't right.

When I put the correct spacers on- it won't fit. Bearings are seated best I can tell.

Step back and start over..

Completely disassemble all the wheel bearings look at the hub and make sure no trash got on to the seating area inside. I've seen where people have forced a bearing in and caused the aluminum to scrape off and deposit on the seat. If this has the inner sleeve/spacer, then build it without the hub. Take the axle bolt and feed it though the swing arm-spacer-bearing-center spacer-bearing-spacer. And see if it fits right. If so then somethings up with the hub. if not then something up with the bearings or the spacers or possibly the swing arm. How does the inside of the arm look and the caliper slide thingy. Not often but if it was run for a while with a loose wheel then they could be damaged. KTM didn't do somekindabullshit with selectable spacers did they?
