You can save weight by using aluminum decking.

Aluminum poses the issue of corrosion between the two differing metals and the fact that I need to penetrate my sealed frame sections to secure it. Also $$$

I'm starting to lean towards expanded metal. It's cheaper and lighter and I think I can make the flattened versions of it work pretty well with the Pit Posse stands.

Why not 3/4 inch plywood, or may 2 layers of 1/2 inch? Or pressure-treated 1"x6"x96"?

I got a little work done today.

I got bolts and drilled the tongue for the coupler. I added 1/4" of material to each side (planned) and then drilled it all. The coupler says it only needs 1/2" Grade 5 bolts to secure it. I'm going to secure the chains just behind the coupler with a 1/2" Grade 8 bolt.

I got the trailer jack welded on.

I cut the holes for the brake/tail lights. Yes, the one on the right is crooked...

Stake pockets arrived today. I welded on all but two. I'm waiting on the fenders and wheels to get a good idea where to put the center stake pocket on the sides. Same goes for the tie down points.

The front slide out tie downs are now fabricated. I used regular uni-track/super strut. Each side is 2' long and will have exactly 1' extended out when used in the extended position. I'm going to use a square lock pin through the frame and extension to keep it in the in or out position depending on use. The pin won't actually hold any weight or be under much load, ever, so it can be relatively small in diameter.

The wheel chocks are sitting roughly where they'll wind up. That position should leave me a fairly balanced load. The extra set of hardware I have for the chocks will go in the center for when I'm hauling just one bike.

Next up, wire the lights, get the wheels and fenders mounted up, mount the wheel chocks, weld the bed on (I'm going with expanded steel), build a bi-fold ramp, weld on the additional D-rings and stake pockets, and paint the whole thing.
